Plant Mass Balance & Cost Model

Quarry → raw mill → kiln → cement mill, reconciled to one balanced truth instead of booked figures — then cascaded into electrical specific power and a real cost per tonne. This is a standalone Excel product, separate from the free calculators below: one connected model of the whole plant, not one formula.

How the 13 tabs connect

 1. Cement Silo Balance — measured stock + sales − initial stock = the truth, independent of what was booked.
 2. Mill Delta Allocation — splits that truth across the mills that ran each product, in proportion to booked tonnage.
 3. Cement Oxide Matrix — reverse-engineers the actual mill recipe from lab oxide analysis (least-squares).
 4. Cement Material Wet/Dry — dry tons from the recipe, wet tons for what quarries/subcontractors are paid on.
 5. Raw Mill Silo Balance & Delta Allocation — same logic, one stage upstream of the kiln.
 6. Raw Meal Oxide Matrix — solves the actual raw mix (limestone/clay/iron/correctives) from chemistry.
 7. Raw Material Wet/Dry — wet/dry conversion for raw materials.
 8. Clinker / Kiln Factor Check — cross-checks inferred clinker production against the independently balanced raw meal.
 9. Purchased & Quarry Materials Reconciliation — period stock reconciliation against balanced consumption.
 10. Bulk Density — actual, derived density per material — replacing a single fixed assumption.
 11. Power Consumption — kWh/t at raw grinding, pyroprocessing and cement grinding, on balanced (not booked) tonnage.
 12. Cost Breakdown — raw meal $/t → clinker $/t → cement $/t per product, cascaded from the same balanced tonnages.
 13. Dashboard — one-page read-out linking into every tab above.

Built to be edited, not just read

Blue text — your input (lab result, meter reading, price)
Black text — live formula, don't overwrite
Green text — link pulling from another tab
Red fill — variance flag, needs investigation
Honest about its weak links

Kiln factor is the single weakest link — there's no scale under the kiln, so this is a periodically-calibrated average, not a real-time measurement. A flag on that tab is a prompt to investigate, not automatic proof of a problem.

The oxide-matrix solve assumes representative, stable material analyses. If a proportion solves negative or over 100%, or residuals are large, that day's composition should be treated as unreliable, not trusted blindly.
